Front Dana 60 problems

Ok, planning for an upcoming trip, and looking at sparing parts a guy should pack alone.. What are some of the common problems, that a guy might incounter with the Dana 60 on a trail..
Trail consists of mostly mud, and bog.. Couple of water crossings..
Any idea's..

I have been running front and back Dana 60s on my 85 Dodge 1/2 ton with 38s. The front is a 35 spline and the back is a 30 spline. I have the breathers run up about 3 feet above the diffs and didn't have any problems so far with water or breakage. I just keep up on the yearly checks and maintainance. When I wheel hard I only worry about breaking a ujoint or the transfer case not my diffs. Hope this helps you. Have fun on your trip.

I've just read mostly where people like WhiteKnight and Wolf359 are breaking spindles and stub shafts, and such, was wondering if this was a common problem.
I've only got 400horse right now, so I don't think I'll have to much problem..

I run stock heavy 35 spline inners (660182-X) and Spicer 35 spline outers (3-82-871) with full time Warn Hubs.
I run the forged Life series SPL55-XX u-joints.
Most ear failures are a result of joint failure. A 60 with 35 spline axles (both inner and outer) is pretty bullet proof, but you will run the risk of joint failure if the tires are turned and captured by a ledge or rut.
The joint becomes the weak point in either stock or upgraded when the tires are turned at high angles and power is applied.
The stub axle may break first (before the u-joint) if the tires are straight but the vehicle is loaded up on one side.
In order, you will likely blow the following:
Stock
30 spline locking hub 30 spline stub=U-joint (5-332x) forged ujoint (SPL55-XX) 35 spline short inner 35 spline long inner CTM ujoint
Upgraded
U-joint (5-332x) 35 spline locking hub=forged ujoint (SPL55-XX) 35 spline short side inner 35 spline outer=long side 35 spline CTM Ujoint
Generally if the u-joint goes, it will take either the inner ear, the outers ears or both with it.

Depending on your tire size & type , amount of horsepower , and driving style the stock 30 spline stubbys could go ( yes, speaking from experience  ). We started breaking them more often with the new boggers. This years upgrades included 35 spline stubs and new hubs . Give it a go with what you have. If you break often then think about upgrading.

I'm running 44" Gateway Gumbos, with 400horse 350 sbc.. Currently building it.. I figured I'd ask you two, since I know you both broken them last year.. Well it's a place to start, I'll have to see what I can find for 35 spline outers.. Thanks.. Steve www.ccr4x4.com

Don't forget with the outer stub upgrade you have to get new hubs- about an $850.00 upgrade. We had the 30 spline ones for 3 years before we changed. It was just cheaper to change one over than to upgrade ( a pain in the ass though) - but break enough times ............. I would think you should be okay. See how it goes

The outer 35 spline stubs (Spicer PN 3-82-871) $205 Cdn and the outer 35 spline Hubs are $200 US (warn PN 62672), so yah... over $750 for two stubs and two hubs.

Glad you concur (PN-wk just blew the $$$  ) I sourced several suppliers in canada and the US The range is $750.00 to $850.00 depending if you get the Warn Lockouts or flanges and if buy it local or bring it from the states ( fluctuating $$$, shipping and brokerage fees)

Just curious, but why not run fulltime hubs when you changed to the 35 spline.. ?? Would it not be cheaper, or are you using the hub as a fuse in your circuit.. Cheaper to blow a hub than spit the whole stub shaft, and possible the inner..??

I run full time hubs and the are NOT a fuse. You'll never break the Warn full time hubs, they are solid steel.

Sorry, ment the locking hub as being a fuse.. Do you find any problem with the full time hub.. Not like your driving it through downtown Calgary anyway.. Any issues on the trail.. Other than your truck being afraid of a little mud..

What did you end up doing with the full time hubs, are they any good still..?? Or did they become part of the enviroment on a blow up..
If there 30 spline, I'd be interested in them..
