You need to find out if the problem is internal(mechanical) or a problem with the Vac system. There is a vac swt on the t-case to engage the front diff when you shift into 4WD. It sometimes sticks especially if 4WD has not been used for awhile. Or the vac reservoir could be punctured. Or the frok in the diff could be bent or broken. Either way you are going to have to get under there and poke around. You MAY even get dirty!

Let me start over , the collar is stuck ( its around the axle ) I know what your thinking the four bolts hold the disconnect housing . without prying on the collar thru the opening that the housing covers (more than likely distroying the collar) I was thinking about using a slide hammer to pull the axle away from the collar than replacing the collar if nessary .
I should have been more clear , sorry , what im looking for is , has anybody had this happen , and if not is my idea seem sound ? thanks

I'm confused?!?!? Are you saying that the sliding collar is jammed on one of the axles? I'm guessing the outboard one? If so then yes you will have to tear apart the front hub and remove the outer axle shaft. Be carefull not to damage the outboard seal if using a slide hammer. I'm pretty sure that the collar will only come out of the axle thru where the shift fork/motor bolts on to after removing the axle shaft and sliding the collar off.

Pull the hub off the passenger side and pull the passenger side axle shaft out then take the CAD off and take the colar off and replace if needed. You probally shifted it (into/out of) 4wd to many times with the tires turning and stripped the collar.

Check this link out
http://www.pavementsucks.com/tech/posilock.php

If you need more help PM me.... there are 2 switches for the CAD one that makes the 4wd light go on (on the CAD itself) and there in another which is a bioch to get at on top of the t-case (vacume switch)

Also as mentioned if your taking it apart replace the seal and u-joint at this time so that you don't have to do it again for a while. You will need some redi-rod for the seal...or special tool 8011 or something like that....BIG PAIN IN THE ASS....

FIXED !!!!!!!!!! the collar had a hair line crack in it so it would lock into 1 1/2 splinds which happen when i added power thru the diff but it jamed tight enough to not let the fork pull it back replaced the collar /seal joints both sides . good thing i took it apart needed lower balljoints too works great ( it was pretty neat did not see the crack till we twisted it )
hey snapper (side bar) what do you think about my idea about mopar puter / purple cam (spec 12) 1 5/8 headers 2 1/2 cat back you think i hit the magic 300 hp (fw) ? maybe just put a blower on it and call it good .

Still working on the Dana 60. I am going to try and finish putting it all back together after my holidays in the Mid of Aug.

I still need a locker though.... the last thing I am still trying to decide if I want a detroit or something.

Oh yeah I need to get the 35 spline stubs cut .600 I will probally use a chop saw for that and then I will have to get the snap ring grove added again.

So many things so little time.... I need something to drive while I do everything I want to do...
